Motor Winding Burnt — Failure Analysis & Corrective ...

Root cause analysis for burnt motor windings: insulation failure, overload, phase imbalance. Complete 8D guide.

What Is Motor Winding Burnout? Winding burnout is the catastrophic failure of a motor's stator insulation after sustained thermal overload. The enamel and varnish that insulate the copper windings break down, turns short to each other or to ground, and the resulting current destroys the winding. It is rarely a sudden event: burnout is the visible end of a slow thermal ageing process described by the Arrhenius rule, where every 10 °C of excess temperature roughly halves insulation life. That makes it a classic 8D problem — the burnt winding is a symptom, and the real cause usually lies in sizing, protection settings or change management. Symptoms Burnt smell or visible smoke during operation Dark brown or black discolouration of the insulation, often carbonised and brittle Motor draws excessive current, trips the breaker or blows a fuse Insulation resistance below 1 MΩ on a megger test Motor stalls under load or fails to start Uneven phase currents, or one winding hot to the touch while others stay cool Affected Components Stator windings of AC induction, PMSM and BLDC motors Enamelled copper wire (Class F / H insulation), slot liners, phase separators and impregnating varnish Thermal protection devices: thermistors, PTC sensors...
